    I've done it quite a few times. May moons ago (about 30 years) I was manufacturing HeNe laser sights for rifles and put them into cases with the foam cut out to fit. Best thing I ever found to do it was and old fashioned electric filet knife. I'm sure any electric knife would work fine, but it's what I had.

    If you want it done well, make yourself a hot wire foam cutter.

    If you search YouTube for "hot wire foam cutter" you will get a lot of results. There's likely to be one that works for you. I linked the one above because I have seen it before. It's a little fancy but there's some other videos for more simpler setups.

    You can also search Instructables. They are nice because they list all of the parts and have picture instructions. There are not as many results as YouTube but there are some good ones. http://www.instructables.com/howto/hot+wire+foam+cutter/

    That's really cool, But I don't have the patience to cut foam, and the peel and pluck isn't durable, and doesn't hold things well. I just went with a pre-cut high density foam from Case Club.

    Here's another option if you want real custom. But it's not cheap.

    I've looked at those and even tried to upload a picture to design my own. I didn't like what I saw because I felt I could never get high enough to get a good picture without the end of the barrel and the bettstock looking like they were taken at an angle, if that makes any sense. Did you pick a pre-designed item or did you upload a picture of your item?

    I own the case club 8 pistol case (comes pre-cut for 8 pistols, 16 mags, 2 dessicants, and a slot in the middle for accessories that will fit my two suppressors or some random gear like mag loaders, tools etc.)

    But reading this thread, it makes me want to cut some low/medium density foam that my pelican cases come with, to fit my rifles. I'll just buy a cheap foam cutter from amazon (looks like a soldering iron). like this:

    The cheap foam cutter will not cut Kaizen foam, which is what I prefer for a "custom" cut case. It's high density, closed cell, and will not soak up oil.

    We bought one from michaels in college to cut a buddies pelican for his M1A. It sucked lol. I think those are for Styrofoam. Didnt get hot enough and basically had to drag it through the foam leaving less than clean lines.

    I built one for freehand cutting from a fiberglass rod stolen from a bike flag and a piece of .032 SS lockwire. I used a 12V battery charger for power - just leave a short pigtail of wire on both ends of the bow to attach the alligator clips. I'm sure that concept could be adapted rather easily for use on a table.

    Do you remember the amperage? The battery charger idea I used for mine might be the ticket. I'll try it on some Kaizen and report back.

    OK, here's a pic of the bow and a couple snips of Kaizen that was cut rather easily on 10 amps.
